Step-by-Step Instructions
1 Flatten the As-Cast Surface with 80 Grit
Begin at the coarsest abrasive, 80 grit, because this stage does the real shaping and is by far the longest to complete: budget roughly 6-7 hours for a typical part. Cast aluminum comes with a rough, pebbled skin and often uneven contours, so the goal here is a genuinely flat, correctly shaped surface rather than merely a smooth one. Wrap the paper around a cork block, which holds enough firmness to cut fast yet flexes to follow curved areas; a rigid plastic block skips over low spots, and bare-hand sanding leaves wavy hollows in the soft metal (the same reason auto body filler is blocked rather than finger-sanded). Knock down high points, casting seams, and any raised cast lettering or numbers with the large flat file first, use the small needle file for tight detail, then blend everything back in with the 80 grit. Bright, bare metal appears wherever you have cut deep enough. Do not rush this phase, as any flaw left here will show through every later stage.
2 Erase the 80-Grit Marks with 120 Grit
Move to 120 grit and cover the whole surface until every deep 80-grit line is gone. From this point on the shape no longer changes; each grit simply trades a coarser scratch pattern for a shallower, more uniform one. Sand in a consistent direction and check the part under strong light so any surviving coarse marks stand out. Whatever you fail to remove now will remain faintly visible even after the final buff. Plan on about 1.5 hours.
3 Step Down to 220 Grit
Repeat the routine with 220 grit, again clearing the full set of scratches left by the 120-grit pass. The surface should now look an even matte gray and feel noticeably smoother to the touch. This stage typically takes around 1 hour.
4 Cut to 400 Grit and Begin Wet Sanding
Switch to 400 grit. This is the finest grade you can still run dry, but dry 400 loads up with aluminum powder almost immediately, so you must wipe or brush the paper clean frequently to keep it cutting. A better approach raised in the follow-up discussion is to start wet sanding at this grit: water lubrication stops the paper clogging, makes it last far longer, and gives a more even cut. For extra insurance you can follow the 400 with an 800-grit pass before continuing. The metal will already show a soft shine. Allow about 1 hour.
5 Wet-Sand at 1200 Grit
Set up a bucket of warm water and soak a few sheets of 1200-grit wet-or-dry paper in it. At this refinement level you are only smoothing texture rather than removing material, so most of the work can be done by hand, which lets you reach tight radii a block cannot. A towel folded over a few times across your lap keeps the runoff from soaking through. Continue until the coarser scratches from the previous stage have vanished, which takes roughly 45 minutes.
6 Finish Sanding at 2500 Grit
Wet-sand once more with 2500 grit, again working mostly by hand to save time. This is the final abrasive step; when it is complete the part will carry a hazy satin sheen and be ready for the buffing wheel. Expect about 45 minutes.
7 Buff to a Mirror with Compound
Bring up the final mirror shine with a cloth or cotton buffing wheel charged with polishing compound. A wheel mounted on a bench grinder offers more speed and control than a small disc chucked in a drill, though the drill is fine for smaller pieces. Make two passes using two separate wheels: tripoli compound first to lift the fine sanding haze, then white rouge or white diamond for the bright final finish. Dedicate one wheel to each compound so a coarser paste never contaminates the finishing wheel. This last step is fast, around 15 minutes.
8 Seal the Polished Metal (Optional)
Bare polished aluminum slowly oxidizes and hazes over, especially on hot engine components. To lock in the finish, apply a clear coat made for polished metal such as Nylac, which is formulated to withstand the high temperatures of intake manifolds and similar underhood parts.
