Safety Warnings
- ⚠ Do not touch or wipe the inside face of the lens. Fingerprints and rubbing leave permanent swirl marks and cloudiness that cannot be polished out from inside.
- ⚠ Do not try to disassemble a cold or under-heated housing. Prying before the sealant softens is how the plastic gets cracked or gouged.

Step-by-Step Instructions
1 Strip the rear fasteners and vent
Work on a headlight that has already been removed from the vehicle. On the back of the housing, take out the three retaining screws, then pull off the small grey rubber vent plug. With those removed, nothing mechanical holds the lens to the housing and the two halves are free to flex apart once the sealant lets go.
2 Warm the housing in a low oven
Set an oven no hotter than 200F. The original author ran a gas oven closer to 210F but advises staying at or below 200F to avoid distorting the plastic. Let the oven reach temperature and then switch it off before the headlight goes in; the aim is gentle residual heat that softens the sealant, not active baking that warps the lens. Set the housing on a lined baking tray.
3 Heat-soak until the sealant softens
Leave the unit inside for roughly ten minutes (the author pulled his at eleven). It is ready when the butyl bead behind the lens has turned soft and pliable. The housing will be hot, so handle it with an oven mitt for the first minutes after you take it out. Under-heating is the single biggest cause of a failed attempt and cracked plastic, so lean toward more warmth rather than less.
4 Break the seam at the rear edge
Slide a flat screwdriver or a butter knife into the joint between the clear lens and the black housing, beginning at the rear edge where you have the most clearance. When the assembly is properly warmed, both the plastic lip and the butyl bead flex and stretch rather than snapping, letting you open a starting gap without cracking anything.
5 Walk the lens free of the housing
Once a gap opens, set the tool aside and pull by hand. Draw the lens and housing apart a little at a time so the softened butyl strings out, then cut or lever through the stretched sealant with the screwdriver and repeat around the full perimeter. Keep the tension steady and even until the lens lifts clear of the housing.
6 Reheat whenever the sealant firms up
If the butyl cools, stiffens, and the halves stop giving, return the assembly to the warm oven for a few more minutes to re-soften the bead, then carry on where you left off. Several reheat cycles across the job are completely normal and are far safer than forcing a cold, grippy seam.
7 Reseal and close the housing back up
To reassemble, press fresh butyl ribbon into any areas where the original bead was thinned or lost during prying. A windshield-installation butyl kit from an auto parts store is the same material and is often cheaper than a dealer part; the author used a Nissan butyl sealer, first citing part B6553-89915 and then correcting the order to part B6553-89965 at about $26 shipped. Because butyl is a rubbery strip and not a liquid, an over-generous amount will not run down into the housing. Warm both halves again, seat the lens home, and add a little more heat until the seam pulls tight.
Pro Tips
- 💡 Leave the reflector bowls in place. The original author does not remove them, and others who do it often either leave the bowls in or deliberately snap the least-visible support column and glue it back afterward, because the adjuster screw makes clean removal nearly impossible.
- 💡 Butyl sealant sold in ribbon form stays rubbery and rebonds under heat, so you can reuse most of the original bead and only patch the gaps.
